I believe that there was a .38 Sharps percussion sporting rifle. Could the bullet for a .38 breechloader be in the .41 range?

Tom, you are correct. The diameter of bullets for the 90-bore (nominally .38 cal.) sports rifle would be as much as .435 or so to operate in the breechloading system.
